Some years ago, Allen Brickhaus showed me a sanding block that was made from 5/8" siding foam. I bought a 4 x 8 sheet of the blue foamboard from Home Depot and it supplies enough blocks for a lifetime. I have bought self adhesive rolls of sandpaper (2 3/4" wide) and cut my foam blocks the same width and about 4" long. All you have to do is press the sandpaper to the foam block and trim the edges. Another thing you can do is just use sheet sandpaper cut to the appropriate size and spray 3M77 adhesive on the back of the sandpaper and press onto the block. Either method works very well.
I am currently looking for a good source of the self adhesive sandpaper rolls that are reasonably priced. Does anyone have a source for these. I would like to use 3M brand but cant find rolls with the adhesive back, only their stikit pad system.

For what it's worth, and it's not worth much, I've never used a blue or pink foam block in all of my modeling years.
I do use adhesive backed papers or I'll spray a bit of contact adhesive on a balsa block or strip and make what I need to get the job done.
An example would be a block cut to the shape needed to fine tune a LE.

Having spent part of my life in auto body repair I can tell you a great source of adhesive sandpaper is to be found at your local auto paint supply store. It's made by Norton and you can get grits from 400 (possibly finer) to 40. They make individual sheets 2.75" x 18", or you can get it in rolls of something like 200'.
They also makesanding blocks of various lengths and shapes, from flat to round.
The stuff works awesome!

I use those sheets, but I sometimes find myself cutting them in different lengths. I glue them to my "T" bar.
We have similar experience. I restored cars also, but eventually became a metal restorer and fabricator. I was that Pick n File, lead guy. Trade is almost history, almost.
You must have good paint skills. Kudos.

I had bought several of the 36" long Great Planes sanding bars off Tower to cut into graduated lengths
But had sticker shock at the only two grits 220 and 150

They are wider than my sanding bars but cut off cleanly and the long strip is useful for my various shaped sanding tools
The PSA sticks good on a clean surface and with a little heat releases very easy
